are you adjusting at the clutch cover bottom or top click wheel???
use the click wheel first, just checked mine ive got 5mm slack at the lever (before cable gets tight/clutch engage)

Check the length of the cable is correct. disconnect the cable from the leaver and pull it as far as you can while the bikes on the stand and in gear and running. if the wheel slows to a stop your cable is to long.

I dont understand your logic there. You cant really pull the clutch with just your hands, i dont see how that would work

sounds like a plan.
but ive tightened the cable a lot. so that it is taut(sp) at the lever and at the clutch cover. i dont think it is a case of being stretched too long.

so you can see the spring loaded clutch actuator at the cover is turning when you pull the clutch lever?
mmm
thats annoying, glad its not my bike!
i guess it might be time to unpack the clutch plates and inspect them.. which is the annoying bit.

you wont need replacement steels.... you can polish them up with some emery paper as long as they arent warped. if they are warped, thats a different story.
my money is on you frying your fibres.... buy new fibres, new springs, oil n filter......
soak the fibres in some new oil for 2 hours before you install them. take lots of pics when you pull shit apart in case you forget how it all goes back together
i blew up the clutch on the stunter end of 06 and fixed it in under 3 hours (once parts were in)
need a hand, sing out mate... arms all good again

you need some slack, guess youve done it up too tight at the clutch cover.
If the lever is flush with the clipon piece when you release it then it is too tight and you can burn up clutch plates because it will always be lightly engaged.
if you take it to a dealer you usually deal with they do it for free.

Youre not getting it. The slack is there so the clutch doesnt slip, its not slipping so the free play doesnt matter

the best thing to do is to get them sandblasted
