The amount you undercut is minimal, and doesn't go through the hard coating. Also, by undercutting, you get a more positive mesh of the dogs, preventing them slipping out.
Seriously, properly undercut gears would be my course of action.

Exactly the same thing happened to my race bike a few years back, it happened all of a sudden with no warning.

It was the clutch. (which was annoying cos I thought I was riding really *hardcore* and spinning the bike up everywhere!!)

Was it a constant slip bec, or was it a "clunk" slip, like it was jumping a tooth on the sprocket.

It was a constant slip once I reached a certain (high) revs/speed. If there was any clunking I didnt hear it/feel it over the revving.

Desmo, you may commence "I told you so"...

15000km on the new 2nd gear pinions and they've started popping again.

THIS time I will try the undercutting, see how long they last

Haha taint, and that attitude there (versus the gearbox breaking one) is the reason Porcelain likes it when I come to visit when you're at work...

Meh, we buy toys and have fun on them, this is an educational opportunity - I'll have a go at swapping it myself.

yeah but CS, they are back cut or undercut standard, on a road bike you only cut them on the same angle as original. On my track bike the angle difference is only another few more degrees.

okidoki - so why would I not get them cut more aggressively than a road setup?

well the simple reason is that it does make them bite harder and this will cause more side loading on the gears, but a race bike motor gets rebuilt more often and gears replaced.

they are made with a design side load and the undercutting on the dogs is set for that load .

So dogs are shagged quicker by rounding with normal cut = shortish rebuild time, race cut = sideload increase = faster rebuild time too?

Ermmm - so either way I'm fucked?

Not many places can undercut gears properly, I know Gavin sorted a very accurate technique for my box and i am pretty sure he would be able to help you decision with the Abuser box.
